Interesting, I would think a sawzall would chew up the plastic. How fine of a blade did ya'll use?
Used a fine blade for metals.
I went pretty slow. Doesn't take much to cut it. Left the flares on the Jeep. Taped a line with masking tape, cut, then sanded them smooth. Was much easier than anticipated and looked great on the first pass. Just go slow and use a steady hand. Hardest part is getting them to match up perfectly from left to right. You just need a good eye.

Think I'll be doing this before Jeep Beach this weekend... a consolation prize for my smitty fenders not working out! So I've been thinking about the idea of matching one side to the other (I'm a recovering cabinet maker) and I think I've got it. I'll lay newspaper or cardboard if I can find some over one side, trace what I want and cut it to make a template. Then I'll use the template to mark the one fender, then flip it over to mark the other ;) I think I'll probably pull the fenders off to cut them, I want the cut to die into the vehicle clean and I don't want a slipped blade to mess it up. I have a sawzall but in this case I'm thinking my jigsaw will offer a more controlled cut and I have much better blades for it. A little clean up with a belt and I bet they'll look good (I'm thinking the belt sander will allow me to polish the edge and get around the "piping" treatment). I'm lost as a mechanic but this is more akin to woodwork so I'm excited to tackle it! Hope the template idea helps somebody, I'll post pics when and if I get it done.

What are ya'll using to cut the plastic and what are you putting over the edges to clean it up a little?
I used a dremel tool with a cutting wheel.

I used masking tape on the passenger side to mark my lines. Then, I used the dremel tool to cut. After cleaning up the edges, I used door edge trim on the edges.

For the driver's side, I measured in a few key places to match the cuts on the passenger side. Then, marked with masking tape, etc.
