I threw on a new bumper, winch, fairlead, etc. recently and found that the machined opening in hawse fairleads is not equal length from mfg. to mfg. I measured the opening on a Ballistic Fab at 7 1/2" (roughly) and Warn at 7 1/8" (roughly). The opening on the bumper (forgot to measure) is such that using the Ballistic fairlead while winching at extreme angles would cause the line to abrade against the opening on the bumper itself. Is the bumper the culprit or the fairlead? Seems to me there would be pretty standard measurements for these things.

my smittybilt was the same, my custom splice fairlead was bigger than opening in bumper, i just made hole in bumper bigger

why not just open the bumper opening up some more?
That may be my next step. I didn't notice the size differences until I had the bumper painted, primed, installed, etc. Just thought perhaps there would be some standards for the opening...
